Renewal of historic race cars with T-SCAN hawk

In the vintage race car community, everyone knows him, even if he doesn’t like to put himself out there. He is the man to see when it comes to making new from old: Mr. Friedrich Burgstaller, managing director of FB Prototypen GmbH.

For more than 30 years he has been pursuing his absolute passion: Rebuilding historic racing and sports cars. Our partner WESTCAM in Austria met him for an interview and asked him about his work and the “project powered by WESTCAM”.

When you enter Mr. Burgstaller’s workshop, you have more the feeling of having landed in a British living room than in a car repair shop. At first glance, it is clear that the work here is done with passion and love.

As old as the car bodies are that end up in his workshop, as modern are the technologies he uses for their repair and maintenance: He recently started using 3D measurement technology.

Mr. Burgstaller, CEO at FB Prototypen GmbH

WESTCAM: Mr. Burgstaller, you are involved in something unusual: rebuilding historic cars. How did you get into this?
Mr. Burgstaller: All the race car manufacturers were in England at the time, so they were very far away. There were still borders and no Internet. If you wanted to rebuild something in Austria, it was very difficult: you had to rely on word of mouth. And there was no money, so you had to do it yourself!

My father once said to me: “Watch out: All beautiful technical things are built with two hands. You have two hands too! You just have to take care of it”. He had a car workshop himself and built vehicles, but municipal vehicles. I was more interested in English sports cars. So I traveled to England a few times to learn from the master craftsmen in the workshops there. And have stuck with it over the years. For some time now, I’ve been doing this full-time.

WESTCAM: What tasks and challenges do you have to deal with in your daily work?

Mr. Burgstaller: In historic racing, which is faster today than ever before, you can no longer race with 50-year-old parts. They crumble, due to oxygen, aging and vibrations. The old parts can’t be repaired, which means you have to make them new. That’s why probably 80% or more of the cars in historic racing are partially or fully rebuilt. When you rebuild historic cars, the question is always: How did they really build and work in the past? There are hardly any records and plans. Documentation and archives didn’t exist in the 60s, or they didn’t have the quality that one imagines today. Often, vehicle plans were only traced in the archives 20 years later. That’s why my task is to find out: How did the foremen on the workbench actually work back then? And for this, a 3D scanner is of course a perfect tool. It allows you to really look at exactly what they were doing.

WESTCAM: That’s why you approached WESTCAM. What exactly was your challenge and how could we help you?

Mr. Burgstaller: I had a customer’s car in front of me, of which only three were produced in total. There were no documents or molds, nothing. Only the car.

WESTCAM: How exactly was the task implemented? What was the approach

Thomas List, WESTCAM 3D measurement technology expert:
Based on photos of the broken vehicle, we assessed which system could be used to solve the task. We came up with the T-SCAN hawk relatively quickly because it is compact, mobile, and easy to use from data acquisition to delivery.
For the scan itself, we proceeded like this: We applied a reference point backdrop to the car. Then we photogrammetrically measured it with T-SCAN hawk’s integrated photogrammetry. This way we got a point cloud. Through this point cloud, you immediately have the orientation in 3D space as well as maximum accuracy on large surfaces. Based on this point cloud, we scanned the rear of the vehicle. The scan was then oriented in 3D space according to Mr. Burgstaller’s wishes and filleted into individual sections to get the 2D lines. The STL data was then provided to Mr. Burgstaller.

Mr. Burgstaller: I was then able to use reverse engineering to remodel the rear end, based on this mesh pattern. It was even possible to add historical changes: Old photos showed that the body used to look different 30 years ago. We were then able to incorporate that. This means that we are now even closer to the original than the body was before! The crash also destroyed the exhaust system. We then used the scans to be able to reinstall the new exhaust system under the body in 3D space.

WESTCAM: And the result? Were you satisfied with the work of our “WESTCAMers”?

Mr. Burgstaller: I was very satisfied, of course. The data is super processable. I’ve already had a bit of experience: In the first years when this started with scanning, I already tried a 3D scan from another service provider once. At that time, I was not satisfied because the data was not processable for me. But the data now from WESTCAM, the way it was handed over and aligned, was perfect.

WESTCAM: What happens now? When will your racing car be allowed to breathe real racetrack air again?

Mr. Burgstaller: I hope very soon! We are hard at work: We have already redesigned the destroyed exhaust system using virtual assembly analysis, also known as digital mock-up, and adapted it to the available space. Furthermore, the multi-part laminating mold could be milled. Now nothing stands in the way of the production of the fiberglass chassis. As you can see: We are full speed ahead and soon “ready to race” again!

DLP Can Be Used for the Creation of Better Rubber Parts

Digital Light Processing (DLP) is one of the major 3D printing technologies available today. A type of photopolymerization, it essentially consists of the use of a video projector to cure photosensitive resins. The technology is popular both for its speed and accuracy and can be used in any number of industries. And it continues to improve.

The first company to commercialize the technology, EnvisionTEC, has made huge steps forward over the years. And since its acquisition last year by Desktop Metal, which split the company into Desktop Health and ETEC, it has shown its most exciting innovations in the field including top-down DLP, the development of new materials such as rubber and more. But how does DLP work? What exactly are the innovations that ETEC has made in the sector? And most importantly what are the applications for the technology? We took a closer look.

ETEC Extreme 8K DLP build plate (photo credits: ETEC)

How Does it Work?

Photopolymerization, or the curing of photosensitive resins with UV light, can be considered the parent of additive manufacturing. As you might know, the very first 3D printing technology was stereolithography in the 80s. However, not long after that, new technologies started to arise to address the problems inherent in SLA. This includes DLP which came into existence in 1999.

Thanks to the use of a DLP chip, digital light processing was able to harness the light from a projector to cure photosensitive resins in area-wide 3D printing. The technology is faster than SLA, as it allows the entire build area to be exposed to UV light instead of a single curing point like with a laser, while still allowing for high quality surface finish and defined edges. This put the technology as a benchmark among vat polymerization methods.

Essentially, a traditional DLP machine works from the bottom-up, with a projector located below the vat. This was the process that was used with the very first commercial DLP printer, the EnvisionTEC Perfactory. Thanks to its location on the underside, the light from the projector can transmit through the bottom of the tray into the resin, allowing for the layer height to be quickly and tightly controlled. The tray is made with a clear bottom allowing for the transmission of light and then, similar to other resin technologies, the build plate moves up and down the z-axis into the vat of resin, creating a thin layer which can be cured.

Since that first printer, there have been a number of advancements in the field. In 2015, the CLIP process, which included a layer of oxygen delivered through an oxygen-permeable film, eliminated the need to separate each cured layer, vastly increasing speed. The application of this “dead zone” was launched by EnvisionTEC in 2016 in a new process called CDLM, or continuous digital light manufacturing.

In 2021, after EnvisionTEC’s acquisition by DM, yet another new technology was launched, Hyperprint, which eliminated the need for oxygen layers. According to Desktop Metal, Hyperprint uses heat to decrease the viscosities of the resins to speed up printing. It additionally included Closed Loop Printing, with CLP sensors, to detect when the part layer has been fully separated from the film of the resin vat.

The latest advancement from the company has been in the field of top-down DLP. Although bottom-up DLP has been the standard for the past 20 years, ETEC launched the Xtreme 8K top-down DLP printer to address a number of limitations that existed with bottom-down DLP printing. This newest machine has a number of advantages for users, including an expanded material portfolio for even more applications and represents the latest in DLP technology.

What Are the Benefits of the Xtreme 8K DLP Printer?

Users can expect a number of advantages when using the Xtreme 8K DLP 3D printer from ETEC, beyond the general benefits of DLP technology such as speed and complex geometries. For example, previously when using bottom-up DLP, users faced restrictions on how many parts could be printed as there was a limit on how much weight could be sustained vertically from a build plate and a need for a large amount of supports to ensure adhesion. Additionally, there were serious constraints on the types of resins that could be used since the recoating necessitated those which had a low viscosity. This thus limited throughput and final material properties.

The Xtreme 8K DLP printer is able to overcome these obstacles, offering the largest DLP build area (450 x 371 x 399 mm – 166,950 mm2) among commercial, production-grade DLP printers thanks to top-down DLP. It is capable of printing large parts or in high-volumes with new materials that DM claims can compete directly with the thermosets used in traditional plastic injection molding.

A closer look at the Xtreme 8K top-down DLP printer (photo credits: ETEC)

Notably, these material advancements have been made possible by DM’s work in research and development through their subsidiary Adaptive 3D. This company succeeded in creating a new material family, DuraChain Photopolymers. These are one-part, one-pot photopolymers that use Photo Polymerization-Induced Phase Separation, or Photo PIPS. Some examples include foams and rubber materials. This, among other characteristics, has opened printers using DLP to many new applications in a variety of industries.

DLP is Being Used to Revolutionize Rubber Parts

One of the most exciting applications for ETEC’s top-down DLP has been for the manufacturing of rubber parts. Notably Aerosport Additive, an Ohio-based service bureau that produces prototypes and working models for customers in sectors like automotive, aerospace, electronics and more, found that ETEC’s DLP technology and the Xtreme 8K top-down DLP printer were the key for the creation for better rubber parts.

Before adopting DLP, Aerosport Additive needed to rely on either urethane casting for prototyping and low volume production, and injection molding for mass production of rubber parts. That was because the creation of rubber parts has always been a challenge in additive manufacturing, with it almost impossible to even create materials that had the look, feel and performance of real rubber. Now this is no longer the case.

Thanks to the Xtreme 8K top-down DLP 3D printer and new materials, Additive Aerosport is capable of producing parts made out of rubber (photo credits: ETEC)

By using the Xtreme 8K and Adaptive3D’s Elastic ToughRubber, the company was able to produce parts made out of rubber with a Shore A70 hardness quickly and cheaply. One example of this was the creation of four-way switches which are attached to the control sticks on airplanes and are crucial for making fine adjustments to the plane’s trim controls.

As you can imagine, these parts are generally made in lower volumes, but turning to urethane casting was a slow and expensive process. With the ETEC Xtreme 8K, Aerospace Additive can now produce up to 150 switches in a single 2.5-hour build, saving on both time and expenses. Additive manufacturing additionally allows for the ability to change or fine-tune the design to fit the needs of different customers. This, among other applications, shows how ETEC’s DLP processes could continue to impact even more industries in the years to come. You can learn more about ETEC and its DLP solutions HERE.

Desktop Metal Qualifies Nickel Alloy Inconel 625

Desktop Metal Qualifies Nickel Alloy Inconel 625 for Additive Manufacturing on the Studio System 2.

The Studio System now offers a total of eight materials, delivering more material flexibility than any other metal extrusion 3D printing system on the market

Desktop Metal, Inc. (NYSE: DM), a global leader in additive manufacturing technologies for mass production, today announced it has qualified the use of IN625 for the Studio System, a turnkey metal 3D printing platform that offers customers the easiest way to print high-performance metal parts in low volumes for pre-production and end-use applications.

The Desktop Metal Studio System platform now offers more materials than any other metal extrusion 3D printing system on the market, a total of eight in all.

In addition to IN625, Studio System users can now print titanium alloy Ti6Al4V (Ti64), copper, 4140, two tool steels (H13 and D2), and two stainless steels (17-4PH and 316L). Shipments of IN625 are available now.

“The Studio System 2, which features our streamlined and easy-to-use two-step process, remains the most flexible metal 3D printer in its class,” said Ric Fulop, Founder and CEO of Desktop Metal.

“It’s never been more important for manufacturers to have the agility of on-site, on-demand metal production, and the Studio System is a perfect gateway into metal 3D printing for production. Adding IN625 to the portfolio only amplifies the flexibility of this proven system.”

IN625 for High-Strength, High-Performance Flexibility

IN625 is a high-performance nickel alloy known for high levels of strength, temperature resistance, and corrosion resistance — making it a popular material choice for applications in the aerospace, chemical processing, and offshore energy industries.

However, the strength of IN625 is also what makes it a difficult and expensive material to machine into complex shapes. The process typically requires a skilled machinist and special CNC cutting tools, strategies and coolants to shape. It’s not uncommon for cutting tools to be broken or deformed when milling Inconel stock or for the material to deform when the outer layer hardens too quickly in response to machining.

Producing IN625 parts with the Studio System 2 is fast, safe and affordable. Users can directly print and sinter final, end-use parts or near-net shape parts that can be precision machined for key surfaces with ease.

The Studio System 2 – Office-Friendly Metal 3D Printing

The Studio System 2 is an office-friendly metal additive manufacturing system that leverages Desktop Metal’s proprietary Bound Metal Deposition™ (BMD) technology to produce parts. The easy, two-step process provides a nearly hands-free experience, while eliminating loose powders and dangerous lasers commonly associated with metal 3D printing. Consisting of a printer and furnace, the Studio System 2 simplifies in-house low volume production of a wide range of complex geometries with outstanding surface finish and high-performance mechanical properties.
